Question
I am using Mac CS2. I am creating vinyl letters with an outline in a different color. But when sending to the cutter, it is seeing the line of the fill object and cutting the outline as a true outline. What I am trying to achieve if a second layer of colored letters that is larger than the top layer. I want the outline to cut as one piece, not as an "outline" of the front letter. (hope I am making sense.) When creating an outline  and cutting on a vinyl plotter,  I get the fill line as a cut also. I have used expand fill and stroke, but that isn't doing it. Any suggestions would be great.

Revised answer.

Pat -

Try this:

Expand the fill and stroke as you have in the past.

Then use the little flyout menu on the top right corner of the Pathfinder Window to "Make Compound Shape".

Then click the expand button in the pathfinder window.

I'm a little unclear as to what you need as a final product.

Your fill and your outline are really the same color... you just want bigger letters but you are getting an unwanted cut.  I think that can be done using pathfinder but it's not intuitive... send me your file and I'll troubleshoot.
