Question I a turning plastic (Ultem 2300). I am making a crowned roller 2.25 max diameter. The roller is 5" long. I need to drill a hole all the way though about 1" in diameter. My problem is I need to remove some material from the inside to lighten up the roller. An arc or internal crown. The max depth of cut in the center of the roller is about .47"
I am looking for a boring bar which can meet these specs but I have been told I must make a special tool. Your thoughts or recommendations.

After reading your question, I understand it to be that you need to relieve an ID bore from 1 in to an arc depth of 1.940” A multi directional tool with a full radius would accomplish this task. The problem lies where your radial reach is almost one half of the ID diameter you’re entering. Most MD style tools that would offer a .980 min diameter ID would have a max reach of .250. If the quantities are low I would suggest grinding a special with a high hook out of HSS. It would be somewhat elliptical to offer clearance for the reach. I’ve seen some amazing boring tools made out of 2 flute endmills. Might be worth a shot.
