Question
I have a part which as a single row of tiny holes (.005" diameter) on ~ .015"
centers one one edge.  The part is ~ 5 1/2" wide x ~ 24" long and is .200"
thick.  The holes are along the long edge and are visible along the .200"
thickness.  I need to cut ~ .250" off the 5" width and then be left with crisp
sharp holes without burrs.  I have tried EDM'ing the edge off which leaves me
with no burrs but the hole quality (at least on the surface) is pretty rough
when viewed through a microscope (looks like the holes have been cut with a
torch).  The EDM guy can improve the quality some but it is quite expensive
to slow down the cut by this much.  I am looking for a way to polish or lap
the surface (without sending grit or burrs into the holes) and end up with a
crisp sharp hole exit.  Does anyone do this sort of work?  I am familiar with
flat lapping and polishing but this is on a narrow surface that is quite long.
Ultimately I want to make the same part but considerably longer (more than
72" long).  Any help would be appreciated

Answer
I’ve read your application several times and understand it to be that when you take .250” off the 5.500” width, your cutting  into the radius of the .005” diameters holes along the 24” length.  This is creating a burr inside the .005 hole.      I googled  information in honing and polishing and came up with this site that might be helpful.
