Radiant Floor Heating/Polaris water heater problems

Question
I have a 12 yr old Polaris 100,000 propane unit. Used for dhw and radiant heat thru heat exchanger. Last yr the unit start coughing on start up, not always the same length on the cough, anywhere from a burp to a 2 or 3 sec. Had a tech that had experience with them, he changed out the gas valve, which seemed to cure it for a while but is now back. Any idea's what could cause this?

We design, install and service Polaris high efficiency water heaters here in Minnneapolis since 1991 as a distributor and a contractor. We have found this unit to be very reliable and efficient but regular maintenance by qualified personnel is a must.
